Bill of Materials (BOM) and Cost Estimate for Starfall

Starfall is explicitly designed for mass production (like Starlink satellites), so unit costs drop sharply with volume. It is tiny compared to a Starship upper stage (~2.1 t dry mass vs. ~85–100 t), with far simpler systems (no main propulsion, parachute landing, jettisonable shield).

Here is a realistic BOM (Bill of Materials) breakdown and cost estimate at mature high-volume production (drawing analogies to Starship heat shield costs, Falcon 9 fairing recovery hardware, and general aerospace component pricing). All figures are rough order-of-magnitude estimates in USD.

Screenshot

1. Primary Structure (~$30k–$90k)
Aluminum top plate (~1,400 kg, fabricated structure + partial TPS wrap) $10k–$30k (aluminum is cheap at scale).
Carbon-fiber heat shield base (~700 kg structure + N₂ tanks) $20k–$60k (composites drop in cost with volume production).

2. Heat Shield / TPS (~$20k–$100k if using Starship tiles)

160–240 Starship-style hexagonal ceramic tiles.
Scaled from Starship material estimates (~$1,300–$3,800/m² for similar ceramics). For the tiny area it is $15k–$60k raw, plus attachment hardware/pins/secondary layers.
At high volume (thousands of Starfall units), per-tile cost would be much lower than early Starship production → total $20k–$100k.
(Current non-tile TPS on carbon base would likely be cheaper, perhaps $10k–$50k equivalent.)

3. Steerable Parachute Recovery System (~$50k–$150k)

Directly analogous to Falcon 9 fairing recovery (steerable parafoil + pilot/drogue chutes, actuators, rigging).
A full Falcon fairing set costs ~$6M to build (mostly the large composite structure itself). The recovery hardware (parachutes + steering) is a small fraction.
Starfall’s smaller system (drogue + pilot + main steerable parachute) benefits from proven tech but smaller size → $50k–$150k per unit.
Parachutes are reusable across multiple flights in theory.

4. Cold Gas Thrusters (Nitrogen) (~$10k–$40k)
Attitude control system with N₂ bottles (housed in heat shield), valves, plumbing, and multiple thrusters.
Same proven, simple, low-cost technology used on Falcon fairings, Starlink satellites, and early Starship tests.
Very inexpensive per unit at SpaceX scale (tanks + thrusters are commodity aerospace hardware) → $10k–$40k total.

5. Avionics, Power, Sensors & Recovery Aids (~$20k–$80k)
Guidance/navigation/control computers, batteries, antennas, beacons, sensors, payload interface.
Similar to Starlink or small satellite systems → low cost in volume.

Total Estimated Cost per Starfall Unit (Mature Mass Production)

Optimistic/high-volume is $150,000 – $400,000.
Conservative/initial production is $500,000 – $1.5M+ (development amortization, lower volumes, testing overhead).

It will be reusable.
